While we're on the aluminum topic in this thread, do any of you think it's feasible to remove the plastic side tanks on the radiator and make them up out of aluminum tubing somehow, and then weld them to the core? I know it would be alot of effort, but I'm on my second radiator that has started leaking at the plastic/metal junction and I'm tired of crappy coolant issues.. just a thought..

I was just looking at making one. Mine would have to be fabricated from a cast elbow and require a bit of work. I would be all over one of these... seriously.

also, there is no way I am paying for 2 pieces of straight pipe cut on 45's and welded. I understand it "works" and I am not trying to offend. but I can't do it. Rather run plastic which is why I have recently been looking at my own solution. save me the trouble, please

Casting would be the way to go. I've found a few places here in LA that aren't that expensive for casting. The machine shop I have been using does machining for Garrett. They do some nice work and not too expensive.

We need to get Brian G. to cast a bunch of these up. It's too bad he is in Ireland as that complicates the logistics somewhat, but with a good batch, it can still be cost effective. I know he has become busy, but it is worth investigating. Since he is a VW and G60/Rallye guy he may have already had this on his radar. I am not going to do it, because I am not an advertiser here and don't want to have to deal with trying to justify any involvement.

Also, fwiw I will probably be making a couple for myself out of cast Elbows from MCMaster. Not as ideal for production run as a one piece casting and definitely more work involved, but oh well.

Casting can be done state side. Brian would be a good choice but it might take a while. Get a 3D prototype printed and I can talk to the local foundry and find out pricing and such.



Then we just need to find someone with some machining centers to machine the castings. Bear in mind that aluminum castings like this have a 50% loss ration from casting to machining. Personally I would do plastic again by having a plastic injection mold made.

Injection molded would be very pricey for the mold. Cost for casting in metal and machining would be way cheaper.
